To address the immediate issue of air trapped in the printheads, take a look at the printhead recovery kit.

"I am trying to install the service station, and for whatever reason, the screw holes aren't lining up. Is there supposed to be a space in between the part and the machine? John"Here is a link to the video procedure.  The instruction for replacing the Designjet 500 service station are in the service manual, starting on page 8-52.  The service manual can be downloaded from Designjet 500, 800 Service Manual. If the carriage is locked over the service station, rotate the white plastic gears on the lower right of the service station until the carriage is free. Let me know if I can be of any further help.
